PPE Class 0 Insulation & Shielding
Every technician performing battery pack opening or inverter dismounting must don ASTM D120 Class 0 1000V-rated dielectric gloves with leather protectors, along with arc-flash face shields. Gloves undergo dielectric pressure inflation tests prior to every shift.
Manual Service Disconnect (MSD) & LOTO Lockout
The vehicle’s physical high-voltage disconnect or pyrotechnic isolation bridge is disengaged. A dedicated padlocked Lock-Out / Tag-Out (LOTO) key box is assigned solely to the lead technician until all high-voltage service operations conclude.
Zero-Potential Verification (Live-Dead-Live Test)
Using a calibrated CAT IV 1000V multimeter, the technician tests a known live source, measures the vehicle’s high-voltage bus terminals across all phase pairs to confirm < 0.05V residual capacitor charge, and re-proves the meter on the live source.
500MΩ Megohmmeter Insulation Resistance Probing
Before re-energizing the battery or inverter, a 500V or 1000V DC high-potential insulation resistance test is conducted across chassis ground and the high-voltage bus, ensuring zero dielectric breakdown, coolant ingress, or micro-arcing pathways.
